차체의 중량이 크고 300 km/h 이상의 속도로 운행되는 고속 철도 차량의 특성 상 제동 장치는 가장 중요한 부품 중 하나이고, 지속적으로 철도 고속화가 진행됨에 따라 제동 장치에 대한 중요성은 더욱 증가하고 있다. 따라서 고속 철도 차량의 제동 성능을 향상과 안전성 확보를 위해 제동 과정에서 발생하는 열-기계적 거동 분석이 무엇보다 중요하다. 특히 핫 스팟, 저더 현상의 근본 원인이 되는 국부적 열 집중 현상인 핫 밴드의 발생 원인에 대한 면밀한 분석이 필요하다.
본 논문의 목적은 고속 철도 차량의 제동 과정에서 발생하는 국부적 열 집중 현상인 핫 밴드의 거동 특성과 발생 원인에 대해 분석하는 것이다. 이를 위해, 우선 연구 대상인 제동 디스크의 제동 과정 중 발생하는 열적 거동 특성을 평가하기 위해 제동 실험을 수행하였고, 총 40회의 반복적인 제동 과정에서 나타나는 디스크의 열적 거동과 제동 패턴에 대해 분석하였다. 그리고 유한요소 해석을 이용하여 실험에서 나타난 제동 패턴 및 핫 밴드 형상에 대한 원인을 패드 마찰재의 불균일한 압력 분포와 형상의 관점으로 접근하여 분석하였다. 본 연구에서 얻어진 주요 연구 결과 및 결론은 다음과 같다.
첫째, 총 40회 반복 제동 실험의 고속 카메라와 열화상 카메라의 데이터를 분석하여 크게 3가지 패턴의 핫 밴드 거동이 경향성을 가지고 나타나는 것을 확인하였고, 이러한 패턴 경향성과 각 패턴의 핫 밴드 거동 특성에 대해 분석하였다.
둘째, 디스크와 패드의 마찰 시 패드 마찰재 블록 별 불균일한 압력 분포로 인한 핫 밴드 형성에 대해 분석하였다. 그 결과, 제동 패드의 마찰재 블록에 작용하는 압력 편차에 따라 핫 밴드의 위치가 변하는 것을 확인할 수 있었다. 따라서 실제 반복 제동 과정에서 서로 다른 제동 패턴, 즉 핫 밴드의 발생과 거동에 영향을 미치는 원인 중 하나로 패드 마찰재 블록 별 불균일한 압력 분포 작용이 주요 인자라는 것을 도출하였다. 이러한 불균일 압력 분포는 패드가 장착되어 실질적인 제동력을 가하는 캘리퍼 장치의 구조적 형상에 의해 발생할 수 있으며, 고속 철도 차량의 제동 장치 설계 단계에서 제동 패드에 작용하는 압력을 하나의 설계 평가 요소로서 고려하여 설계하는 것이 필요하다.
셋째, 2D 모델 기반 디스크-패드 접촉 면적 분석 기법을 제안하고, 이를 이용하여 제동 패드 마찰재 블록의 형상에 따른 핫 밴드의 거동을 분석하였다. 이를 위해 고속 철도 차량에 이용되는 각기 다른 마찰재 형상의 4가지 제동 패드를 이용하여 제동 해석을 수행하였고, 패드 블록 형상에 따른 반경 방향 마찰 면적과 온도 분포 간 상관성이 있으며 접촉 면적이 가장 높은 곳 부근에서 핫 밴드가 형성된다는 것을 알 수 있었다. 따라서 제동 패드 마찰재 블록의 형상이 핫 밴드의 발생과 거동에 영향을 미치는 인자임을 확인하였다. 패드 설계 시 마찰재 형상에 따른 반경 방향 접촉 면적을 균일하게 하는 것이 중요하며, 이를 통해 디스크 표면에 발생하는 마찰열의 편차를 최소화하는 설계가 필요하다.
본 연구를 통하여 제동 과정에서 국부적 열 집중 현상을 일으키지 않고 열이 고르게 분포될 수 있도록 하는 제동 패드, 캘리퍼 등의 제동 장치 설계의 중요성을 확인하였고, 제동 장치 설계 시 고려해야 할 사항을 제시하였다. 향후 제품 개발 과정에서 본 연구 결과 및 기법이 활용될 수 있을 것이라 판단된다.

The brake system is one of the most important parts due to the characteristics of a high-speed railway vehicle that has a heavy body weight and travels at a speed of 300 km/h or more. Therefore, it is important to analyze the thermo-mechanical behavior of the braking process in order to develop the brake system for improving the braking performance of the high-speed railway vehicle and securing the safety. Especially, it is necessary to investigate the cause and behavior of the hot band, which is the local heat concentration phenomenon that is the root cause of hot spot and judder vibration.
The purpose of this paper is to analyze the behavior and causes of hot bands in the braking process of high speed railway vehicles. For this purpose, the braking test was carried out based on UIC 541-3; the international standard for high-speed railway braking test, using a braking dynamometer, in order to evaluate the thermal behavior during the braking process of the disc-pad system in a total of 40 repetitive tests. The causes of hot band shape which is temperature distributions occurred in the tests, were analyzed by using finite element analysis based on two approaches: a pressure distribution on pad contact surface and a shape of pad stud. The main results and conclusions of this study are as follows.
First, to observe the thermal behavior of the brake disc, the high-speed camera and thermal imaging camera were used in 40 times repetitive braking tests and the recorded results were analyzed. In the braking processes, three patterns of hot band behavior were appeared repetitively, and each pattern showed the different temperature distributions i.e. shape of hot band.
Second, the occurrence of hot bands due to non-uniform pressure distribution in each friction stud was analyzed. As a result, the position of the hot band changes according to the pressure deviation acting on the brake pad studs. Therefore, it was found out that one of the major factors influencing the generation and different behaviors of the hot band in the actual braking process, is the non-uniform pressure distribution of the pad friction blocks.
Third, the behaviors of the hot bands were analyzed according to the shape of pad stud and a contact area analysis method was proposed based on two-dimensional model of target disc and pads. The analyses were carried out using four different shape of pads. As a result, it was confirmed that there is a correlation between the contact area of each layer on the disc and the temperature distributions in radial direction according to the pad block shapes, and the hot band is formed in the vicinity of the highest contact area. Therefore, it is found that the shape of the brake pad stud is a major factor affecting the occurrence and behavior of hot bands.
This study confirms the importance of designing braking devices such as brake pads and calipers to distribute heat uniformly without local heat concentration during braking process. In addition, the proposed results and methods in this study can be utilized in the future product development process.
