경량 쇽업쇼버 하우징 개발 및 피로내구 시험을 통한 내구성 검증

최근 자동차 부품 개발 동향은 경량 소재 적용에 대한 이슈가 크게 증가되고 있으며, 경량화를 통한 연비향상과, 경량 소재의 적용방법에 대해 많은 연구가 진행되고 있다. 본 연구에서 개발 부품으로 선정한 쇽업쇼버 하우징은 쇽업쇼버 스프링의 안착면 및 구동 바퀴 내측에 위치한 부품으로 차량 주행시 노면으로부터 발생하는 충격이나 하중을 완화시키는 부품들을 고정하는 역할을 한다. 기존 쇽업쇼버하우징과는 다르게 스틸 소재(6개 단품)가 아닌 알루미늄 소재를 적용하여 4개의 단품으로 구성하였으며, 알루미늄 다이케스팅 및 프레스 공법을 적용하여 단품의 일원화를 실시 하였다. 판넬부의 경우 프레스 공법 및 Eco-Almg 소재를 적용하여 최적화를 통해 전/후방 단품을 일체형으로 설계/제작 하였으며, 커버부의 경우 다이케스팅 공법 및 A365 소재를 적용하여 최적화를 통해 상/하 단품을 일체형으로 설계/제작 하였다. 개발된 제품의 내구성 검증을 위하여, 차체 부품 단품에 대한 시험을 실시하였다. 동일 등급 양산 차량의 쇽업쇼버 하우징 피로내구 수명을 목표로 진행하였으며, 각 5개의 양산 및 개발부품을 평가 하였다. 시험 결과 개발품의 피로내구 성능은 양산부품과 동등 이상수준임을 확인 할 수 있었으며, 이러한 결과는 부분 일체성형의 이점으로 인한 내구성능 향상으로 판단되며, 동일 조건을 구현한 유한요소 해석을 통해 단품 평가 결과와 유한요소 해석 결과를 비교하여 접합성을 확보하였다.

최근 자동차 업계는 경량 소재 적용에 대한 이슈가 크게 증가되고 있으며, 경량 소재에 대한 적용 방법과 상관부품에 대한 체결방법에 대해 많은 연구가 진행되고 있다. 특히 알루미늄의 경우 내부식성 및 우수한 기계적 특성으로 인하여 차체 부품 적용이 증대되고 있지만, 제조비용의 증가, 성형성 부족 등… 알루미늄의 소재가 가진 문제점으로 인하여 대체되는 자동차 차체 부품은 아직 부족한 상황이다. 본 연구에서는 내충돌성능이 필요한 차체부품인 프론트 사이드 멤버에 대해 기존 양산품인 스틸 소재와 개발 부품인 알루미늄 소재에 대해 FDS(Flow Drill Screw) 접합이 적용되었으며, 양산품의 적용 범위를 확대하고자 스틸과 알루미늄의 소재 배치가 상이한 4개 조합에 대해 각각 시편 테스트를 통한 최대 체결 강도가 나오는 조건을 도출하였다. 더불어 접착제 도포에 따른 강도 변화를 확인하기 위하여 상온 2액형 접착제와 구조용 접착제 유무에 따른 UTS 강도를 추가로 확인하였으며, 각각의 조건에 대해 파단 모드를 확인하였다. 결과적으로 프론트 사이드 멤버에 적용 C/O 부품인 스틸소재와 개발부품인 알루미늄에 대해 시편 테스트 조건을 기반으로 가압력과 체결 시간 및 공정 조건을 조절하여 최적조건으로 시제품을 제작하였으며, 3매 체결 조건의 경우 SPR 대비 약 49% 향상된 체결강도를 확보할 수 있었다.
A Study on Warm Stamping Process of Aluminum for Shock Absorber Housing Panel

Recently the application of aluminum has been studied as a means of lightening the weight for automotive components. Warm forming of aluminum is necessary due to low formability at room temperature. However, it is difficult to maintain the temperature during stamping process because transfer time of heated blank is long and shape of shock absorber housing panel(SAHP) has deep forming depth. So pre-forming through cold stamping was performed to minimize temperature reduction before warm forming. In this study, preform optimization was investigated in warm and cold stamping process for manufacturing SAHP. First, effect of temperature and strain rate on the flow behavior of the material was investigated by uniaxial tensile tests. Next, interfacial heat transfer coefficient according to pressure was determined through experiments and inverse analysis for considering heat transfer between blank and tool. Based on these properties, in finite element(FE) simulation material model that describe behavior of elastic viscoplastic material with thermal effects was applied. Finally, FE-simulations of preforming and warm stamping were conducted to predict optimal preform by estimating the defects such as wrinkle and fracture according to punch stroke.

The purpose of this study is to propose a systematic method which is to improve spot weld durability on the location optimum design through the design of experiments. Firstly, fatigue analysis of subframe spot weld was carried out to choice the targets of location optimization and design variable. And sensitivity analysis applied three-level orthogonal array method was studied to find the optimum design condition. Secondly, after making finite element model by applying the elicited design condition, the fatigue analysis of subframe was carried out to check the life cycle of spot weld. Lastly, reliability about location optimization and analysis result is verified through strain measurement test about spot weld parts of prototype applied the elicited design condition. To proceed this project, Hypermesh, Design Life, strain gauge and EDAQ were used and this study is hoping to be utilized in various fields.
