Finite element simulations are being widely used to increase the efficiency and effectiveness of design of bulk metal forming processes. In such simulations, proper consideration of friction condition is crucial in obtaining reliable results. For this purpose, tip test based on backward extrusion was proposed recently. In this lest, a cylindrical billet is positioned in a shallow groove of a counter punch for centering purpose and formation of a radial tip is induced on the extruded end of the workpiece. In this study, the effect of centering groove on tip test was investigated. The quantitative ratio of the shear friction factors between the punch and die was numerically determined depending on the shape of centering groove. Also, surface expansion and pressure distribution along the punch and die were considered in order to better understand the reason that friction condition at the punch compared to the one of die was more severe.

In this study, a fuzzy control algorithm was developed for the randomly irregular shape of cold-rolled strip. Currently developed fuzzy control algorithm consists of two parts: the first part calculates the changes of work and intermediate roll bender forces based on the symmetric part of the irregular strip shape, and the second part calculates the weighting factors based on the asymmetric part and modifies the pre-determined roll bender forces according to the weighting factors. As a result of this, bender froces applied at the both sides of the cold-rolled strip were different. In order to simulate the continuous shape control. fuzzy controller developed was linked with emulator which was developed based on neural network. The fuzzy controller and emulator developed simulated the cold rolling process until irregular shape converged to a tolerable range in producing uniform cross-sectional strip shape. The results obtained from the simulation were reasonable for various irregular strip shapes.

In this study, the compressibility of resin was considered in filling analysis to account for the possible packing type flow. A numerical simulation program employing a hybrid finite element/finite difference scheme was developed to solve Hele-Shaw flow of the compressible viscous fluid at non-isothermal conditions. To advance the melt front, a control volume approach was adopted. Thin complex 3-D shapes of cavities, runners, and sprues were discretized by employing triangular, cylindrical and/or rectangular strip elements. Mass conservation was applied to each control volume to solve for the pressure distribution. Directly applying a constant mass flow rate at the inlet removes calculation of the apparent pressure boundary conditions, resulting in better simulation condition. The Cross model was used to model viscosity and the Tait equation was employed to represent density as a function of temperature and pressure. The validity of the developed program was verified through comparisons with available data in the literature and the effect of compressibility on the pressure distribution was discussed. To reduce computation time, 1-D and 2-D elements were used instead of applying triangular elements and the numerical results were compared to each other.
열유동을 고려한 SMC 압축성형공정의 3차원 유한요소 해석

SMC(Sheet molding compound) is a thermosetting material reinforced with chopped fiberglass. The compression molding of SMC was analyzed based on a rigid thermo-viscoplastic approach using a three dimensional finite element program coupled with temperatures. Only the temperature analysis part was tested in this paper by solving one-dimensional heat transfer problem and comparing with the exact solutions available in the literature. Based on this comparison the program was proved to be valid and was further applied in solving compression molding of SMC between flat dies. To investigate the usefulness of a rigid thermo-viscoplastic approach in the compression molding analysis of SMC charge, compression of rectangular shaped SMC charge at plane strain and three dimensionalde formation condition was analyzed under the same condition as given in the literature. From this comparison it was found out that the rigid thermo-viscoplastic approach was useful in analyzing SMC compression molding between flat dies.

Thickness control of hot-rolled strips has become an important issue in recent years because of the need for improving the quality of the hot-rolled strip. In this study, a modifying method of rolling force set-up with consideration of spread was developed to improve the thickness uniformity at the finishing rolling units in hot rolling. Through the analysis of real production data it was found that the accuracy of the rolling force determined from the finishing mill set-up (FSU) model dominantly governed the thickness uniformity in rolled plates at the front. Based on this analysis , several examples were selected to calculate the spread of rolled plate using three dimensional rigid thermo-viscoplastic finite element program. FE analysis results were used to train the neural network system that can predict the spread hot-rolled plate and the rolling force was modified based on the predicted value of spread. The modified rolling forces were closer to the measured rolling force so it can be expected that the accuracy of thickness uniformity of hot-rolled plate will be improved.
