A three-dimensional penalty rigid-viscoplastic finite element method was introduced in this paper. The procedure of deriving the finite element equations and the solution schemes were described in detail. After presenting a mathematical modeling scheme of die geometry in shape extrusion, finite element analysis of a round-to-flower shape extrusion process was carried out and the predicted results were discussed in order to show the numerical characteristics of the penalty finite element method and the importance of the contact condition treatment at the die-workpiece interface in metal forming. Design sensitivity analysis of the load function in round-to-ellipse extrusion was also performed and its numerical characteristics were investigated with emphasis on the accuracy of the design sensitivity. An optimal design minimizing the load function was given for a round-to-ellipse extrusion process.
