Virtual manufacturing applications to the structural analysis of the sheet-forming parts were carried out. The structural analysis were performed consecutively after the forming simulation. The crashworthiness analysis of an S-rail and the stress analysis of a motor housing were taken as model problems. In both cases, taking account of formed effect such as sheet thickness and residual stresses led to some different results which may not be negligible.

An enhanced continuum model for the size dependent strengthening of particle reinforced composites is presented. The model accounts explicitly for the enhanced strength in a discretely defined “punched zone” around the particle in a metal matrix composite as a result of geometrically necessary dislocations developed through a CTE mismatch. The size of the punched zone presents an intrinsic length scale, and this results in the size dependence of the overall behavior of the composite. Results show that predicated 0.2% offset yield stresses are increasing with smaller inclusions and larger volume fractions and this length-scale effect on the enhanced strength can be observed by explicitly including GND region around the particle.

The performance of the newly proposed formability test, the O.S.U. Formability Test (OSUFT) has been verified using 3-0 finite-element method. For comparison, the QC-type Limiting Dome Height (LDH) test was also modeled. Comparison of LDH simulation showed that the OSUFT will produce more proportional strain path and larger plane-strain area near the predicted failure region. The OSUFT was also shown to have little sensitivity to the lubrication state and material anisotropy, which will contribute to a better repeatability.<br/>

The virtual manufacturing technique was applied to a forming of the the vibration damping oil pan. Experiments necessary for the computation such as the tensile test and the formability test were also performed. It was shown that the forming of an oil pan can be improved by controlling process parameters virtually inside the computer before the actual die tryout is performed. From the virtual die tryout, it was suggested that the two-step forming process of the oil pan may be reduced to a single step.<br/>
