This paper presents a new design and structural analysis of hand-made EV knuckles constructed with two different metals. Aluminum was used as the base material to reduce weight and steel was used as the HUB bearing house in the central region of the knuckle to enhance structural safety. Thermal stresses caused by the HUB bearing were simulated together with stresses caused by the external forces developing at the joints of lower control arm and upper control arm when the vehicle experiences a 30 degree step steering at 60Km/h. Our analyses also include experiences of structural failure of the HUB bearing and spindle shaft during the driving practice of the vehicle, and hence a modified design was suggested to guarantee enough safety. Structural analyses of the new knuckles were found to give appropriate safety factors under the maximum temperature condition of the HUB bearing and severe cornering condition of the vehicle such as the slalom test.
