본 연구에서는 최근 산업안전 측면에서 중요하게 대두되고 있는 폭주반응을 해석하는 방법을 제시하고, 조업 및 설계의 기초자료를 제공하기 위하여 스티렌의 회분식 현탁중합 반응에서 반응조건 및 조업조건에 따른 폭주반응을 해석하였다. 이를 위해 반응조건으로 단량체(스테렌, M)와 분산매(물, W)의 질량비(M/W)를 1~3, 개시제(BPO, I) 농도(I/M)를 1~3 wt%으로, 단량체 질량을 125~165 g으로, 그리고 조업조건으로 냉각속도를 1.5 또는 24ℓ/min, 교반속도를 150 또는 200 rpm으로 변화시키면서 반응시간에 따른 온도변화를 측정하고, 폭주개시시간, 최대발열온도 및 최대발열시간을 산출하여 폭주반응을 해석하였다.
실험결과, 일정한 단량체 질량에서 M/W의 질량비가 감소할수록 열전달 면적의 증가에 의해 냉각속도는 증가하지만, 물의 높은 열적 안정성에 의해 폭주개시시간과 최대발열시간은 지연되고, 최대발열온도는 감소하였다. 또한 개시제 농도가 증가할수록 폭주개시시간과 최대발열시간은 감소하여 폭주반응의 위험성이 증가하였다. 그리고 일정한 M/W 질량비와 개시제 농도에서는 단량체 질량이 증가할수록 폭주개시시간과 최대발열시간은 감소하였으나 최대발열온도는 크게 변화하지 않았다. 조업조건인 냉각속도와 교반속도가 증가할수록 총괄열전달계수의 증가로, 폭주개시시간과 최대발열시간이 지연되고, 최대발열온도는 다소 감소하여 폭주반응의 제어에 효과적이었으며, 특히, 폭주개시시간이 느릴수록 폭주반응에 미치는 교반속도의 영향이 큼을 알 수 있었다.
자유 라디칼 중합반응 속도론에 의한 물질 및 에너지 수지식과 반응전화율의 함수로 가정한 총괄열전달계수로부터 수치모사에 의해 산출한 이론온도는 실험값과 매우 잘 일치하였다. 이때, 폭주반응은 온도곡선과 유사한 형태를 갖는 성장단계의 반응속도상수에 크게 영향을 받으며, 폭주반응에서는 단량체와 개시제 농도 및 총괄열전달계수는 급격하게 감소하고, 라디칼 생성은 급격히 증가하였다. 또한 제시된 모델식을 사용하여 모사한 결과, 본 실험조건에서는 스티렌의 현탁중합 반응의 최적 반응조건은 개시제 농도가 약 1 wt% 이하이거나 M/W 비가 약 0.25일 때, 또는 M/W 비가 약 0.5 이하이고, 개시제 농도가 3 wt% 이하이었다.
따라서 안전적으로 조업하기 위해서는 최적 반응조건에서 조업하거나 폭주개시시간 이전에 조업 또는 폭주개시시간 이전에 폭주반응을 제어하여야 할 것으로 판단된다.

The purpose of this study is to propose a method of analyzing runaway reaction which has recently becoming important from the view point of industrial safety, and also to provide basic data of operation and design. To accomplish these purposes, effects of reaction and operation conditions on runaway reactions were analyzed at styrene batch-suspension polymerization.
In the experiments for the study, reaction temperatures with time were measured under the reaction conditions of monomer(styrene, M) and water(W) ratios(M/W) ranging 1-3; initiator(I) and monomer(M) ratios(I/M) ranging 1-3 wt%; monomer weight ranging 125-165 g. However; operation conditions were cooling rates being 1.5 and 24 ℓ/min; agitation speed being 150 and 200 rpm. From the measured reaction temperatures, the initiation time of runaway, the maximum exothermic temperature and the maximum exothermic time were estimated and analyzed.
The experimental results showed the following aspect. With the M/W ratios decreasing at constant monomer weight, the initiation time of runaway and the maximum exothermic time were delayed, while the maximum exothermic temperatures were reduced. This is believed to be the consequence of high thermal stability of water. With increasing concentrations of initiator, the initiation time of runaway and the maximum exothermic temperature decreased indicating the high risk level of the runaway reaction. With increasing monomer weights at constant M/W ratio and initiator concentration, the initiation time of runaway and the maximum exothermic time were decreased, but the maximum exothermic temperature did not change appreciably.
As the cooling rates and the agitation speeds increased, the initiation time of runaway and the maximum exothermic time were delayed, and the maximum exothermic temperature decreased. This is due to a high overall heat transfer coefficient. Therefore, these were found that the operation conditions were important parameters for the control of the runaway reaction and that the slower the initiation time of runaway, the bigger the effect of the agitation speed on the runaway reaction.
To estimate the theoretical reaction temperatures of the styrene batch-suspension polymerization, the equations of mass and energy balances based on the kinetics of the free radical polymerization were used, incorporating overall heat transfer coefficient as a function of reaction conversion to the energy balance equation. Theoretical reaction temperatures were estimated by a numerical analysis with the above equations that incorporate the overall heat transfer coefficient. The estimated temperatures were in good agreement with experimental temperatures throughout the entire reaction and operation conditions.
The simulation with the proposed equations showed that the intensity of the runaway reaction was significantly affected by the propagation rate constant in the equations which was similar to the temperature curve. In a runaway reaction, concentrations of monomer and initiator and overall heat transfer coefficient were drastically decreased, but concentration of radical was stiffly increased. In another simulation using the proposed equations, optimum reaction conditions defined as prohibiting the runaway reaction were found to be that either I/M was below 1 wt%, or M/W ratio was about 0.25, or I/M was below 3 wt% with M/W ratio about less than 0.5.
Consequently, the safe operations should be conducted either under the optimum reaction conditions or before the initiation time of runaway. Another way for the safe operations is to control runaway reaction by adjusting the cooling rate before the initiation time of runaway.
